<title>PCBN刀具材料的发展及其在铣削加工中的应用分析</title>

<![CDATA[　切削刀具材料的不断进步在制造技术的发展中具有非常重要的作用。新材料带来刀具性能的提高和刀具寿命的增加，使得按照严格的尺寸精度和表面粗糙度要求确保大批量生产零件的互换性成为可能。<br />　　<a href="http://www.pcbaok.com/"><span style="COLOR: #00ccff">PCB</span></a>N(聚晶立方氮化硼)是自然界中硬度仅次于金刚石的矿物质(显微硬度达HV8000～9000)。对加工黑色金属而言，PCBN材料制造的刀片是硬度最高的。PCBN系列刀片良好的热硬性(耐热性达1400～1500℃)、抗氧化性(在1200～1300℃也不与铁系材料发生化学反应)和抗断裂韧性使其在切削加工中表现出极其优秀的特性，目前已广泛地应用于超硬材料(HRC&gt;45)的加工中。此外，PCBN在许多需要提高加工效率的应用中也很受欢迎。<br />　　随着现代制造业尤其是汽车制造业的快速发展，对高速切削、硬态加工、高稳定性加工及干式切削等先进切削加工理念研究的不断深入，推动了CNC加工技术的迅猛发展和数控机床的普遍使用，可实现高效率、高稳定性、长寿命加工的超硬刀具的生产及应用也日渐普及。汽车行业大量柔性生产线(FMS)为PCBN刀具新牌号材料的应用提供了很好的契机。据统计，约60%的PCBN刀具用于汽车制造业，20%的PCBN刀具用于重型设备(轧辊等)的加工。<br />　　刀片种类 CBN含量<br />　　(%) 晶粒尺寸<br />　　(?m) 粘结剂 结构型式<br />　　CBN10 50 2 TiC 硬质合金基体<br />　　CBN20 80 6 Ti&amp;Al 硬质合金基体<br />　　CBN30 90 8 Al 整体<br />　　CBN100 50 2 TiC 整体<br />　　CBN150 45 0.5 TiN 硬质合金基体<br />　　CBN300 90 22 Al 整体<br />　　从表1可见SECO公司PCBN刀片从钎焊式刀片(仅一个刃口)到整体式刀片(多至8个刃口)的发展过程：CBN100刀片是CBN10的改进，它是细颗粒的整体PCBN刀片，PCBN含量较低(50%)，其具有的低热传导特性可使切削热集中在切削区域，大大改善淬硬钢的精加工效果。CBN150中的PCBN含量也较低(40%)，由于其结构是将PCBN材料焊接在硬质合金基体上，因此具有非常出色的抗冲击韧性，可用于切削状况比较恶劣甚至断续切削时对较高硬度工件的加工。CBN300是一种纯CBN烧结体，PCBN含量较高(达90%)，是在CBN30基础上采用粗颗粒(22?m)粉末和特殊的烧结工艺得到的抗冲击牌号，具有很好的耐磨性、导热性和抗冲击韧性，可用于断续切削。与已有的PCBN产品相比，CBN300是一种新的更成熟的PCBN产品。CBN300刀片可用于珠光体灰口铸铁的粗精加工、淬硬钢粗加工、冷硬铸铁的加工、锰钢的加工甚至硬质合金等材料的加工。由于其良好的抗冲击性，CBN300不仅可用于车削加工，同时在铣削工件时也表现卓越，解决了超硬材料不能用于铣削加工的难题，实现了PCBN刀片从车削应用到铣削应用的飞跃。CBN300在铣削加工灰铸铁时的刀具寿命可达到普通PCBN刀片的4倍；与陶瓷刀片比较，采用CBN300刀片可以提高刀具寿命50倍，切削速度可达2000m/min。<br />　　3CBN300刀片的特性<br />　　近年来，PCBN刀具在珠光体灰口铸铁发动机缸体的平面铣削加工中表现了不凡的特性。在上海通用汽车公司(SGM)新建成的发动机柔性生产线上，已成功地将CBN300运用于铣削发动机缸体平面，铣削线速度Vc高达1500m/min，不仅大大提高了发动机缸体的加工效率，而且节省了大量的设备投资，提升了发动机生产线的柔性度。<br />　　端铣时切削力的变化规律<br />　　根据Weilenmann的推导，端铣时切削力的计算公式如下：<br />　　单个铣刀齿的切削力Fsz=bhks(1)<br />　　式中：b&mdash;&mdash;切削宽度，b=a/sink(mm)<br />　　ks&mdash;&mdash;单位切削力<br />　　h&mdash;&mdash;切削厚度，h=Sssink(mm)；其中k为主偏角，Ss为进给量，图1中，Ss&asymp;Szsinf，f为刀尖铣削点的进给方向角根据式(1)可得到单个铣刀刀齿的切削力随f角的变化曲线(如图2所示)。单个铣刀齿的平均切削力为(2)<br />　　式中：f1&mdash;&mdash;切削开始处的进给方向角<br />　　f2&mdash;&mdash;切削终止处的进给方向角<br />　　face=symbol&gt;f3&mdash;&mdash;端铣时的接触角<br />　　CBN300刀片的特性<br />　　良好的热硬性：图3是CM、TP200、CBN300等三种不同的刀具材料在不同温度下的硬度变化曲线。图3所示曲线显示了CBN300具有良好的热硬性。因此，与陶瓷、硬质合金比较，CBN300具有优良的导热性和抗冲击性。<br />　　极高的寿命与生产效率<br />　　分别采用硬质合金刀片和CBN300铣削真空泵铸盖，工件材料为HT200，粗、精加工所用切削参数及刀具寿命见表2。<br />　　表2 刀具材料 硬质合金刀片 CBN300<br />　　粗加工 Vc=150m/min<br />　　ap=2～3mm<br />　　Vf=300mm/min<br />　　刀具寿命：70 件 Vc=2000m/min<br />　　ap=2～3mm<br />　　Vf=3000m/min<br />　　刀具寿命：150 件<br />　　精加工 Vc=180m/min<br />　　ap=0.2mm<br />　　Vf=500mm/min<br />　　刀具寿命：100 件 Vc=2000m/min<br />　　ap=0.2mm<br />　　Vf=5000mm/min<br />　　刀具寿命：600 件<br />　　刀具寿命：600件<br />　　由表中数据可见，无论是粗加工还是精加工，采用CBN300的生产效率都非常高：在ap不变的情况下，Vc比采用硬质合金刀具时高出10倍以上，Vf为硬质合金刀具的10倍；粗加工时CBN300的刀具寿命比硬质合金刀具高1倍，而精加工时则为硬质合金刀具寿命的6倍。<br />　　适合安装CBN刀片的铣刀盘<br />　　山高刀具公司曾首创世界上第一把八面刃铣刀，使铣刀刀片的有效切削刃增长显著。目前山高公司开发的铣刀种类很多，铣刀的结构设计保证了切削轻快同时刀片寿命长。适合安装CBN刀片的铣刀盘主要有如下几类：<br />　　圆形刀片铣刀盘：R220.70(直径f63～200mm)，最大转速12800～7200，齿数6～12，适合粗、精加工；刀片型号：RNMN090300E，CBN300<br />　　四方形刀片铣刀盘：R220.74(直径63～200mm)，主偏角75度，适于粗、精加工；刀片型号：SNEN0903ENE，CBN300。<br />　　八角形刀片铣刀盘：R220.43(直径63～500mm)，主偏角45度，适用于粗加工；刀片型号：OFEN070405TN-MD16，CBN300。<br />　　铣刀盘R220.30(80～355mm)，用于精加工；刀片型号：SEEX1203AFTN-MD13，CBN300。<br />　　4铣削加工实例<br />　　分别用CBN300(刀片型号SNMN090312S用于粗加工、刀片型号SNMN0903ENS用于精加工)和硬质合金刀具(刀片型号SPKT1504AZN)铣削灰铸铁缸体平面，加工用切削参数与刀具寿命对比见表3。表3刀具材料硬质合金CBN300<br />　　刀具寿命：600件<br />　　从表3中可知：采用CBN300铣削灰铸铁缸体平面时，不仅完全满足加工要求，而且其生产效率和刀具寿命均比硬质合金刀具高出数倍。<br />　　5结语<br />　　PCBN刀具具备了高效率、高耐磨性、加工后工件表面粗糙度低、刀具寿命长等优良的特性，在铣削加工中应用PCBN刀具不仅可提高产品的加工质量，而且可大幅度提高加工生产效率，满足现代工业高效生产的需要，具有很好的推广价值]]>
